In a high-precision plastic extrusion line, a main extruder screw driven by an ABB ACS800 drive with closed-loop vector control began to exhibit inconsistent output pressure. This led to variations in product diameter and quality. Diagnostics pointed to intermittent “Feedback Loss” alarms. Investigation revealed that the resolver feedback signals from the motor were becoming noisy and unstable, especially as the motor heated up during long production runs. The problem was isolated to the signal conditioning circuitry on the ABB YPQ102F YT204001-KF field control board. The board’s dedicated feedback processing channels had degraded. Replacing the YPQ102F YT204001-KF board restored clean, stable feedback signals. The drive’s vector control algorithm immediately regained precise control of motor torque and speed, eliminating the pressure fluctuations. This intervention solved the critical pain point of maintaining product consistency, preventing costly material waste and customer rejections, and highlighted the board’s role as the guardian of control loop integrity.
