In a high-volume automotive parts assembly cell, an ABB IRB 6600 robot began experiencing intermittent failures. Its welding gun would occasionally not fire, and parts presence sensors were giving inconsistent readings, causing production stops and scrap parts. The maintenance team traced the issue to a failing
abb_ypq202a_yt204001-kb_i_o_board_1. Corrosion on the board’s connectors and degraded output drivers were causing voltage drops and signal noise. Replacing the faulty board with a new YT204001-KB module and re-seating all field wiring connectors restored rock-solid signal integrity. The robot’s uptime immediately returned to 99.9%. Furthermore, the new board’s higher available I/O count (vs. the older model) allowed the integrator to add new diagnostic sensors to the end-of-arm tooling, providing real-time feedback on gripper force and weld tip wear, transitioning the cell from reactive to proactive maintenance.
